Design the chassis with fabrication and jigging in mind from the beginning. Find a tube notching sponsor and you can pump out an accurate spaceframe in a weekend of relaxed work. This is our first design/build spaceframe.

When manufacturing a chassis of a Formula style car order of operations in assembly and holding tolerances are critical. To aid in manufacturing, a lost-jig was designed from laser cut MDF. The jig was designed using SolidWorks and the cavity feature quickly and parametrically make cuts into the MDF panels.

This jig was built for the Formula SAE team and designed to allow for testing of the ergonomic placement of cockpit controls which have a strong influence on the frame design.

FSAE chassis are made of spaceframe or monocoque. Spaceframe chassis is a set of tubes welded together with triangulation for efficient load transfer across all tube members. Different sizes and dimensions are used in tubes according to the load acting on them. Materials like AISI 1080, AISI 4130, etc. can be used for the tubes.

Proper jigging is essential. I am also designing some "towers" for the 4 suspension corners and a universal v block that can be shimmed to the correct height for low lying crossbars. SO far it looks like a completed jigging assembly delivered to our door from michigan to buffalo for 10k. Not as nice as the blueco set either.

Since our jig is an optical table, and many of fixtures we make are CNCed aluminum, we can't put the whole frame in an oven. The way we ensure that the points, bellcrank pivots etc. are in exactly the right place, is to weld them on very last, and to use minimal heat with the TIG torch.
